We have a Kitchen Aid cooktop and bought a 7 piece Kitchen Aid cookware set. Six pieces work fine, one does not. The 1.5 Q pan will not work on the cooktop. But it works on the Panasonic induction hot plate that we had purchased prior to getting the cooktop. It is magnetic and the concavity of the bottom is slightly less than the 2Q pan. I am guessing it is a manufacturing defect, but I cannot figure what it might be. Any ideas?

As you probably know, induction burners produce an alternating magnetic field that induces a current in the cookware. This process can produce attractive and repulsive forces as well that cause vibrations.
The problem can be caused not only by poor sandwiched construction but by an uneven bottom surface, or loose parts or lids.
I have read that some people have successfully used silicon baking pads to dampen the sound.

Cracking? No, not in my experience. I own like 20 cast iron skillets (I've been told I have a problem).
Warping? Yes. I have a 2,800 watt per burner commercial induction stove with a very small pattern like yours. If you repeatedly overheat a pan on high for searing, it will eventually bow outwards. Warping can be mitigated by preheating your pan gently.
That said, if the pan is full of water or oil (for deep frying, not stir fry) there is nothing to fear. I have had the same stainless stock pot for 8 years and I roast it on high all the time (with liquid). Water is a very effective coolant (it's what keeps your car engine from overheating). The likelihood that a pan full of water will overheat is very unlikely, nigh impossible.

I have experienced something very similar, and it was because the pot was too small in diameter, so was not being sensed by the hob (range top). Higher end, professional induction hobs do not turn off as easily if the pot is pulled away for a second. Cheaper ones I have seen are almost on a hair trigger. So if your pot is small, and not perfectly centered, the sensor will trip and the range will shut off.
